It's been 20+ years since I last used a small angle grinder for small welding jobs. I'm looking to buy one for occasional DIY, but see a wide range of power specs, and a pretty wide range of prices too. My main use is small welding jobs (furniture, repairing a fence, etc) and removing rust before painting, e.g. a metal fence. Any advice would be appreciated!

Size: 115 (4.5") vs 125 mm (5") seems like a small difference, but even a single manufacturer (Bosch) offers a bunch of versions in each size. Does it matter? Are disks more readily available in one of those sizes?

Power/amps: how much do I need?

Variable speed: how useful is this feature? Saw some claims that running at low speed can lead to burnout due to insufficient cooling? Intuitively, I like the idea of being able to drop the speed down for say removing rust, but maybe it's not necessary?

Anything else to look for?

Everyone has their own opinions on grinders, so take mine with a grain of salt. 4.5/5" grinders are by far the most common. However I find myself using a 6" grinder more often. However, I don't think I would be happy with ONLY a 6" grinder, because many attachments (wire wheels, cup wheels, diamond grinding wheels, etc) will only fit a 4.5" grinder. So if I were to only get one, I would probably go with a 5"/125mm grinder. A 5" cutting or grinding wheel really does make a noticeable difference vs. a 4.5 wheel. There are very few times where you would really use a variable speed grinder. Such as polishing stone/concrete. Even then, you could probably get away with a full speed grinder and be easy, or ghetto mount the polisher to a drill, etc. Overall, I don't think variable speed grinders are worth their price premium. When using the grinder for the most common tasks (grinding, wire wheel, cutting) you definitely want full speed, I don't see any benefit to doing any of those tasks at less than full speed. I think you should have at least 6 amps (800W) of power. 8+ amps is preferable. I use 14A grinders exclusively and love the extra power. I'm a big fan of paddle handle grinders, but again, to each their own. Locking paddle handles are kind of the best of both worlds, but they're not very common due to OSHA requirements.

4.5” or 5” isn’t a big difference, as long as the wheels you need are readily available. I wouldn’t go bigger. Variable speed is a great feature if it doesn’t increase the price a lot. Wire wheels flick off wires a lot at full speed, so if you can lower the speed and avoid that you’ll be loving life more. The big sticking point will be a personal one- switch type and position. Some people like slide slide switches, some people like paddle. Some manufacturers put their switches in weird locations that force you to turn it on and adjust your grip every time. Go to the store and play with a bunch to see what you like.
