I work in very high end furniture and there's pretty much two routes for bifl upholstery. One way is to find pre-2005 chairs that you like the shape of and that feel comfy from a higher-end brand (look under the cushion or on the bottom to find labels) and then get them reupholstered in a fabric you like. Modern cushions are made with a less-toxic but also far less durable foam than older cushions, and the toxicity is mostly an issue for workers or people handling the bare foam - plenty safe when it's covered in fabric. Otherwise the best place to find furniture is to go to a locally owned furniture store that carries multiple brands and buy from them. Most of the things you can buy online aren't great quality. The best brands are going to be fully made to order - you'll be able to pick from a large selection of fabrics and you'll have to wait several weeks to actually get your furniture. Other good brands include Stickley, Chaddock and if you can find vintage - Kittinger Fabric wise - Have your upholsterer buy it or go to a dedicated upholstery fabric store, not a general fabrics store. Modern 'performance' fabrics are good for stain resistance but look for a high # of 'double rubs' for durability.
