July 5, 2007 - A Dremel will work great. It has more to do with the bits that you select. You will need a carbide bit for the rough cuts, a sand paper cone to clean it up, and a stone if you want a high polish somewhere.

And to keep the burrs off the bit, use regular cheap motor oil. I find a few drops on a bit lasts about 5 to 10 minutes. After you're done using the carbide bits, finish it off with a 60 grit roll. The hardest part about doing a manifold is making sure you have the ports lined up right. More on speedtalk.com

I've got a couple gathering rust if you want to step up up 1/4 shank bits. Dusterbd13-michael MegaDork 8/7/23 5:50 a.m. ... Unfortunately not enough air for that kind of tool. Thanks though! ... Burrs are like saw blades, coarse for hogging out and fine for finish work. If you spin the burr into a piece of chalk, that will fill the kerf and keep the burr from getting loaded up with hot aluminum that you get to dig out later.

June 21, 2007 - Had a friend with a die grinder and some experience do some porting on the sc and intake. The problem with aluminum is it tends to plug up the bit. Pulled a tub of victaulic grease (as in plumbing) out of the truck and he said it worked a lot better than grinding compound.

October 17, 2018 - I use sanding cones for smoothing the exhaust port. I also have a wide assortment of various diamond-impregnated rubber and silicon-carbide-in-rubber shapes from Ace's Abrasives, mostly in coarse and medium, but also some fine. They work well in transfer tunnels. I've seen others use a 2 inch piece of 1/4" rod that they turned down to 1/8" on one side, and split on a bandsaw on the other. You can then insert a strip of Scotch Brite scouring pad to polish the aluminum like a poor-mans flap wheel.
