A Dremel will work great. It has more to do with the bits that you select. You will need a carbide bit for the rough cuts, a sand paper cone to clean it up, and a stone if you want a high polish somewhere.

November 17, 2014 - Great company great service great tools. They even have a replacement plan. Sorry this sounds like a personal "plug" for them, but it isn't, I was just extremely impressed! ... You should always use a bit made for cutting non-ferrous metals when using it on aluminum.

Burrs are like saw blades, coarse for hogging out and fine for finish work. If you spin the burr into a piece of chalk, that will fill the kerf and keep the burr from getting loaded up with hot aluminum that you get to dig out later.

October 24, 2019 - LPC3 (or some sort of lubricant to keep the aluminum from sticking to the cutter) goes a long way. I would think that you would want something a bit more "robust" than a Dremel for porting. I use an air die grinder (porting tool) that has a 1/4" collet and accepts a wide variety of cutting, sanding, & polishing bits.

October 6, 2019 - I dunno,with E-Bay and cheap stuff today can't you buy those bits cheap,I sometimes paid $25 to $30 for a bit in the old days,I paid $200 for a set of 8 (Which are still sharp) When cutting aluminum which is soft,if the bit is any kind of good steel it should cut and last.

And to keep the burrs off the bit, use regular cheap motor oil. I find a few drops on a bit lasts about 5 to 10 minutes. After you're done using the carbide bits, finish it off with a 60 grit roll. The hardest part about doing a manifold is making sure you have the ports lined up right.

March 4, 2023 - I use the coarse tooth carbide burs with WD-40 or paraffin (candle) wax. WD-40 works best in my experience, especially when porting aluminum cylinder heads. ... Aluminum hates many or small teeth.
